Surface profile resulting from the milling process is a major concern for the evaluation of quality of a product. Surface finish in the milling operations of composite materials have been found to be greatly affected by a number of cutting parameters. This dissertation is focused on the machinability study of Aluminium filled epoxy composite board for mold inserts. In milling process, the cutting parameters which are the spindle speed (SS), depth of cut (DC) and feed rate (FR) are the highly influential controllable factors that affect the value of the surface roughness (R,) and (R2). In this project, 2 samples of epoxy composites which are made up of 425μm and 150μm; labeled as Sample A and B correspondingly were produced by casting aluminium particulate fillers with epoxy matrix. Then, milling processes were run by using HSS- 6mm cutting tool. Grooves are made through milling to produce 9 different regions of experiment on each of the sample. These 9 different and unique regions are produced from combinations of cutting parameters which are spindle speed, feed rate and depth of cut. The surface on each of the region is then tested for surface roughness with the roughness tester to determine the value of the Average roughness, R, and Ten-point mean roughness, R. From the experimental data, it was determined that different combinations of cutting parameters produce varying surface roughness that affect the machinability of the composite.
